In brief

For Machine Safety PLCs, define the operating conditions for required safety functions and safe states: the normal state, credible extremes, how the relevant values or conditions are measured, and which decision or outcome they affect.

For integration of safety PLC logic for defined machine safety functions, describe the realistic range and how changes in required safety functions and safe states affect the result you need.

On the production floor

Turn your production information into clearer decisions — Machine Safety PLCs

Plan a machine safety PLC project around defined safety functions, inputs, safe outputs, operating modes, reset and restart behaviour, diagnostics, controlled software and validation evidence. Use this guide to resolve required safety functions and safe states before it limits the final system.

What to record

Required Safety Functions and Safe States: condition, range and effect on your process

Current condition

Describe how you observe or measure required safety functions and safe states in your operation, including sample condition and any measuring limits. For a project focused on machine safety PLC integration, also record the production state in which each observation was made.

Realistic range

For Machine Safety PLCs, include normal production conditions, credible extremes, product or part variants and changes over time.

Effect on the system

Show which settings, safeguards, maintenance tasks, decisions or required outcomes are affected by changes in required safety functions and safe states.

Five questions about required safety functions and safe states for your application

  1. Who can confirm this information?Identify the person responsible for required safety functions and safe states in production, quality, engineering or operations.
  2. How representative is the sample?Include age, supplier, batch, environment and upstream process state where they affect machine safety PLCs.
  3. What is the difficult condition?Include the slow, reflective, flexible, dirty, damaged, marginal or uncommon case that your system must still handle.
  4. How will you judge the result?Agree the method, repetitions, acceptable range, result record and the response if the observed result falls outside the agreed range.
  5. What else must be coordinated?Your final machine safety PLCs scope must also account for reset, restart, diagnostics and recovery behaviour, drawings, software records and validation evidence, current regulations and the conditions at your site.

That lets us compare options against your real production rather than one nominal value.

Write a safety function so it can be independently checked

Before selecting safety PLC hardware, describe each required function in terms of an initiating condition and the machine state it must achieve. The specification should be understandable without knowing the programmer’s preferred implementation.

Name the function and its boundary

Give the function an identifier, the hazardous movement or energy it addresses and the equipment included. List the input devices and the outputs that must respond. Avoid a statement such as gate stops robot if the connected press, conveyor or retained load also needs a defined response.

Describe operating modes and exceptions

Record which requirements apply during automatic operation, setup, maintenance and fault recovery. Any permitted exception needs an assessed purpose and controlled implementation. Do not infer that a standard PLC status bit or an operator message performs a safety function merely because the software displays a reassuring state.

Define reset separately from starting production

Specify the conditions required before reset is accepted, where the reset control is situated and what subsequent action can start the machine. Include how conflicting inputs, a communication loss or interrupted power affect the state. The risk assessment and validated design determine the correct response; there is no universal safe output pattern.

Connect the requirement to verification

For each function, retain the design reference, program version, relevant hardware configuration and recorded validation result. Include negative conditions in the competent test plan, not just successful normal operation. When a function changes, identify which other functions and records need review before the revised system is released.
